I coil and cut my own BA, though i do order the spools of wire from TRL because i haven't found a cheaper place locally to buy it. They come out really good. Only problem i have is that my saw cutting rig has some wobble to the blade so the openings are a bit inconsistent, but that issue will be fixed as soon as i can build a new rig.

My suggestion would be to download IGP from http://www.zlosk.com/pgmg/igp/downloads.html and start using that application to create your weave. Using IGP you can create your entire inlay design, see roughly how it will look in when in 4-1 chain mail pattern and it will even tell you how many of each color of rings to use.

This is exactly what i am wondering, by the look of the weave, i cannot easily see how it could be done and remain stretchy.

I am curious if anyone has attempted to make a clasp less bracelet of elf sheet that uses rubber rings so it can stretch? Looking at the weave I cannot see an easy way to do this. Any suggestions would be very appreciated.

This may not be quiet as dense of a weave as a E6-1 or E 8-1 weave but this link contains a PDF that has a moderately dense weave that so far seems pretty sturdy to me. My allergy is a nickel allergy, I have been tested. I have had the allergy my entire life and have never had a problem with surgical steel.
